Intermittent EtherCAT Communication Loss on R-50 Robot Arm with NET522-001 Cable

Description
We are experiencing intermittent communication failures on one of our R-50 series robots. The system logs a fieldbus communication timeout error and halts production. This issue primarily occurs during a high-speed pick-and-place routine that involves significant, repetitive motion of the upper arm joints. The connection is handled by an NXB-CBL-NET522-001 Fieldbus Cable, which was installed about 18 months ago. We have verified the connections at both the controller and the robot's base junction box are secure. Swapping the I/O modules did not resolve the issue, leading us to suspect an internal failure within the high-flex cable itself due to mechanical stress. The problem has increased in frequency over the last two weeks, now causing several line stoppages per shift. We need to determine if the cable has failed and requires replacement.
Symptoms
- Robot halts with fieldbus communication error
- Error code E-4115 (Fieldbus Link Down) on teach pendant
- Fault occurs during rapid, repetitive arm movements
- Flickering link status light on the EtherCAT port
Resolution
Troubleshooting confirmed that the intermittent communication loss was due to an internal wire break in the NXB-CBL-NET522-001 Fieldbus Cable. The continuous flexing near the robot's wrist axis had caused metal fatigue in one of the data pairs. A continuity test with a cable analyzer while manipulating the cable confirmed the fault location. The issue was fully resolved by replacing the damaged cable with a new unit. To prevent recurrence, the new cable was installed with a slightly larger service loop and additional strain relief at the connection point to the end-of-arm tooling, reducing stress during extreme articulation.
Resolution Steps
- Perform a safety lockout/tagout on the robot cell controller.
- Disconnect the suspect NXB-CBL-NET522-001 cable from the controller cabinet and the robot's base I/O block.
- Carefully remove the old cable from the robot's energy chain and dress pack.
- Install the new NXB-CBL-NET522-001 cable, following the original routing but ensuring a larger bend radius near the wrist joint.
- Securely fasten the connectors at both ends, ensuring the locking mechanisms are fully engaged.
- Power on the robot controller and clear any residual faults from the log.
- Execute a high-stress motion cycle for 30 minutes to confirm that the E-4115 error does not reappear.
- Return the robot to production service.
