Description

We are experiencing a critical communication failure with our NexBot Safety MA012-012 robot (SKU: NXB-ROB-MA012-012) on our main assembly line. The issue began after a scheduled power-down and restart of the line's master PLC and robot controller. Upon restart, the robot controller failed to establish a PROFINET connection with our main plant controller. The teach pendant is displaying error code E-8104, which our manual indicates is a general network configuration fault. We have verified the physical Ethernet cabling between the controller and the network switch, and the link lights are active. We have also pinged the controller's IP address successfully from the engineering workstation. However, the PLC's hardware diagnostics show the robot as an unreachable device. The robot was operating without issue for over 18 months prior to this incident. Production is currently halted, and we need to get this robot back online as soon as possible.

Symptoms

  • Robot controller is unreachable via PROFINET from the master PLC.
  • Teach pendant displays error 'E-8104: PROFINET Device Name Mismatch'.
  • Controller's 'BF' (Bus Fault) LED is solid red.
  • Robot cannot be commanded or jogged from the central HMI.

Resolution

The issue was identified as a PROFINET device name mismatch. The robot controller's device name had reverted to its factory default setting ('nexbot-safety') after the power cycle, while the PLC's hardware configuration was expecting the assigned name ('ma012-assembly-cell-3'). This mismatch prevented the PROFINET IO controller (the PLC) from establishing a connection with the IO device (the robot). The resolution involved connecting directly to the robot controller with the NexBot configuration software and re-assigning the correct PROFINET device name to match the project configuration.

Resolution Steps

  1. Connect a laptop with NexBot 'NetConfig' software to the service port (X2) of the robot controller.
  2. Launch the NetConfig utility and perform a network scan to find connected devices.
  3. Identify the MA012-012 controller by its MAC address and note the currently assigned 'Device Name'.
  4. Confirm the expected device name from the PLC hardware configuration project files.
  5. Use the 'Assign Name' function in NetConfig to set the device name on the robot controller to 'ma012-assembly-cell-3'.
  6. Apply the changes and wait for the controller to reboot its network interface.
  7. Perform a power cycle on the robot controller to ensure the new name is stored persistently.
  8. Verify that the 'BF' LED on the controller is now off and that the PLC shows the device as connected and operational.
