Overview

The error code E-2103 on the NexBot Drives SA011-006 6-Axis Robot Arm indicates a loss of serial communication between the main robot controller and the servo amplifier for a specific axis, in this case, Axis 4. This is a critical fault that will cause the robot to halt all motion immediately and engage its brakes as a safety measure. This article outlines the common causes and provides a structured approach to resolving this issue.

Symptom

When an E-2103 fault occurs, you will observe the following:

  • The robot arm stops all movement, often mid-cycle.
  • The teach pendant or HMI displays the alarm: "E-2103: Axis 4 Servo Communication Fault".
  • Servo power to all axes is disabled by the controller.
  • The mechanical brake for Axis 4 (and potentially all axes) is engaged.
  • The fault cannot be cleared by simply resetting the controller until the underlying communication issue is resolved.

Cause

The E-2103 fault is almost always related to the physical connection between the controller and the Axis 4 servo motor. The most common causes, in order of likelihood, are:

  1. Loose or Damaged External Cabling: The primary robot harness connecting the controller to the base of the SA011-006 may be loose, damaged, or improperly seated.
  2. Faulty Encoder Cable: The internal wiring of the encoder data cable has failed due to wear, flexing, or physical damage. The primary replacement SKU for this is the NXB-SRV-ACE-025-A.
  3. Loose Internal Controller Connections: The connection for the Axis 4 encoder cable at the servo amplifier module inside the main controller cabinet has become loose.
  4. Faulty Servo Amplifier: The servo amplifier responsible for Axis 4 has failed. This may be a NXB-SRV-MD132-004 module.
  5. Damaged Internal Robot Harness: The wiring harness inside the robot arm itself has been damaged. This is less common and typically requires more intensive repair.

Resolution Steps

WARNING: This procedure involves working with high-voltage industrial equipment. All steps must be performed by qualified personnel. Follow all site-specific Lockout/Tagout (LOTO) procedures before beginning work.

Step 1: Safety and Initial Inspection

  1. Safely bring the robot to a stopped state.
  2. Execute the full LOTO procedure for the robot controller, ensuring all electrical power (400-480VAC) is disconnected and de-energized.
  3. Visually inspect the main robot harness running between the controller cabinet and the base of the NXB-ROB-SA011-006 robot.
  4. Check for any signs of physical damage such as cuts, pinching, or severe abrasion.
  5. Verify that the connectors at both the controller and the robot base are securely fastened and locked.

Step 2: Inspect Internal Controller Connections

  1. With power still locked out, open the main controller cabinet door.
  2. Locate the bank of servo amplifiers. Refer to the electrical schematic for your controller to identify the amplifier assigned to Axis 4 (often labeled 'A4' or 'J4'). This is likely a NXB-SRV-MD132-004 drive.
  3. Carefully inspect the encoder cable connector (typically a smaller, multi-pin D-sub or circular connector) plugged into the Axis 4 amplifier.
  4. Gently push on the connector to ensure it is fully seated. Check that its locking screws or clips are engaged.
  5. While in the cabinet, check for any visible fault LEDs on the amplifier itself. Consult the controller maintenance manual for LED error code meanings.

Step 3: Test Encoder Cable Continuity

If external inspection does not reveal the issue, the encoder cable itself may be faulty. This requires a multimeter for testing.

  1. Ensure power is still locked out.
  2. Disconnect the encoder cable (e.g., NXB-SRV-ACE-025-A) from the Axis 4 amplifier in the controller.
  3. Disconnect the corresponding connector at the robot base.
  4. Set your multimeter to continuity or resistance (Ω) mode.
  5. Using the pinout diagram from the SA011-006 maintenance manual, test the continuity of each pin from one end of the cable to the other. Each corresponding pin should show near-zero resistance.
  6. Test for shorts by checking for continuity between each pin and its adjacent pins, and between each pin and the connector's metal shell (ground). There should be no continuity (infinite resistance) in these tests.
  7. If any pin fails the continuity test or if a short is found, the cable must be replaced.

Step 4: Verification

  1. After completing the checks and reseating or replacing components, securely close the controller cabinet door.
  2. Remove all LOTO devices according to your facility's safety procedures.
  3. Power on the robot controller.
  4. From the teach pendant, navigate to the alarm screen and attempt to clear the E-2103 fault.
  5. If the fault clears, switch the robot to a low-speed manual mode (e.g., T1).
  6. Carefully jog Axis 4 in both directions to confirm it is operating correctly.
  7. If the fault persists after these steps, the issue may be with the servo amplifier or internal robot harness. Please contact NexBot Robotics Technical Support for further assistance.

Prevention

  • Implement a regular maintenance schedule that includes inspection of all robot cables for wear and tear.
  • Ensure all cabling has adequate strain relief and is routed away from potential pinch points or sources of abrasion.
  • Maintain a clean, dry environment within the specified IP54 rating for the robot controller cabinet to prevent corrosion on connectors.
