Regular maintenance of welding consumables is critical to ensure consistent performance, high-quality welds, and maximum uptime in automated GMAW applications. The NexBot Vision 742-003 Contact Tip and Nozzle Set is a primary wear part that directly influences arc stability and wire feeding. This guide details the scheduled maintenance procedure for its replacement.

Failure to properly maintain the contact tip and nozzle can lead to issues such as poor electrical contact, erratic arcs, wire burnback, and excessive spatter, all of which compromise weld integrity and can cause costly production delays.

Schedule

The replacement interval for the NXB-GEN-742-003 set depends heavily on the welding parameters, materials, and total arc-on time. As a general guideline, perform an inspection at the beginning of each shift or after approximately 4-8 hours of continuous operation.

Replace the contact tip and nozzle immediately if you observe any of the following:

  • Keyholing: The tip's central bore has become oval or enlarged.
  • Spatter Buildup: Excessive spatter inside the nozzle or on the tip face that cannot be easily removed.
  • Arc Instability: Noticeable flickering or an erratic welding arc.
  • Wire Jamming: Frequent issues with wire feeding or burnback events.
  • Visible Wear: Obvious physical damage, melting, or deformation of the tip or nozzle.

Parts Needed

  • Primary Part: 1x NXB-GEN-742-003 - NexBot Vision 742-003 Contact Tip and Nozzle Set (0.045" Wire)
  • Optional: Anti-spatter compound

Procedure

WARNING: Always follow your facility's Lockout/Tagout (LOTO) procedures before performing any maintenance. Ensure the robot controller is in a safe state, and the welding power source is de-energized. Allow the torch and consumables to cool completely before handling to prevent burns.

  1. Position the Robot: Jog the robot arm to a safe, accessible maintenance position. Ensure the welding torch is oriented for easy access to the nozzle and tip.
  1. Power Down Equipment: Turn off and de-energize the welding power source. Confirm that all power has been disconnected from the welding torch.
  1. Remove the Gas Nozzle: Firmly grasp the gas nozzle at the end of the torch. Depending on the torch model, it may be a slip-fit or threaded design. For slip-fit, twist and pull the nozzle straight off. For threaded, unscrew it counter-clockwise.
  1. Remove the Contact Tip: Using insulated welding pliers (welpers), grasp the flats on the old contact tip and unscrew it counter-clockwise from the gas diffuser. Dispose of the worn tip according to your facility's guidelines.
  1. Inspect and Clean: With the tip and nozzle removed, inspect the gas diffuser threads and orifices. Clean away any spatter or debris using a tip cleaning tool or compressed air. Ensure the gas ports are clear to prevent porosity in future welds.
  1. Install the New Contact Tip:
  • Take the new contact tip from the NXB-GEN-742-003 set.
  • Thread it into the gas diffuser by hand, turning clockwise until it is finger-tight.
  • Using welding pliers, gently tighten the tip an additional 1/8 to 1/4 turn. Do not overtighten, as this can damage the threads on the gas diffuser.
  1. Reinstall the Gas Nozzle:
  • If using anti-spatter compound, apply a light coating to the nozzle interior and exterior.
  • Align the new nozzle with the torch head and push or screw it back into place until it is fully seated.
  1. Restore Power: Once the new consumables are installed, reverse the LOTO procedure and restore power to the welding equipment and robot.

Verification

  1. Check Tool Center Point (TCP): Replacing the contact tip can cause a minor shift in the TCP. It is best practice to perform a TCP verification check after replacement to ensure program accuracy.
  1. Perform a Test Weld: On a piece of scrap material, run a short test weld. Visually inspect the bead for proper appearance, consistency, and lack of porosity.
  1. Monitor Performance: Observe the initial production welds made with the new consumables. The arc should be stable and consistent, with minimal spatter.
